My Maglite was used with cheap china batteries that got corroded when it was left at the backseat of my car for several months. I have tried soaking it with wd-40 and chippi the sides of the battery but still stuck.

maglites are often made of aluminum which does corrode as well, I do think that by applying more twisting force using rubber bands on the cap and another on the body, you should be able to open it...

Aliitle application of heat from heatgun or lighter in stuck area then a belt to twist it will do the trick...:D

Re: How to remove corroded batteries on a flashlight

Have already taken out badly corroded batteries from 2 of my Maglites. One a '3D' big one and just recently a mini-maglite (2AA).
Bottomline, I tried just about everything [except heating it], putting leather between the vice jaws and my vice grip. No deal, it still marked the maglites' surface and so I had to tighten it even more. The big one finally worked out, it turned and initially I drilled out (up to 1/2 ") carefully the first battery, the 2nd with a longer but smaller drill bit was easier, the third no prob. Once you get the metal top and bottoms out, the rest will slowly cave in making it easier to extract.
The 2AA mini-mag was a real bitch. Nothing worked, I marred the surface real bad but thankfully, no distortion to the tube, nada, it was corroded solid. So I cut my losses and w/a 32 tooth (fine) hacksaw I cut out the tail cap as close to the main barrel as I could, then i drilled as big a hole as I could in the centre, kept on spraying it w/WD, then I dremeled all the rest out very very carefully so as not to mar the thread. I even used a dentist's burr for better cutting control. To make a long story short, that whitish corrosion inside was harder then any epoxy i've encountered, no way I could've twisted it out. When you finally have access to the batteries, drill it little by little, going up the drill bit sizes, get the metal centres out and then the rest becomes easier to take out. Hopefully the corrosion will not eat through the barrel. You can get parts for the Maglite from Hahn Manila, no prob w/AA sizes, not sure about the D sizes. If not, check out eBay, they usually have it. If you don't want to/can't do it, send it to me and I'll give it a go. Best of Luck.

Re: How to remove corroded batteries on a flashlight

What happened ?

I'd be willing to make an offer if I can see it first. I need the internal lamp socket and the tail cap but I would have to take it out myself. Hopefully you have not touched it ?

Cheers.
